Square Hay Baler Knotter Problems: Causes, Diagnosis & Fixes

Knotter failures are the most common cause of field stoppage on any square baler. This diagnostic guide covers every failure mode — what you see, what causes it, and exactly how to fix it.

Of all the systems in a square baler, the knotter produces the most anxiety. It’s the component operators watch most carefully during field runs, the one that causes the most complete production stoppages when it fails, and the one that takes the most specific knowledge to diagnose and fix correctly. A baler that won’t tie knots is a baler that can’t work — understanding why the failure is happening and what to do about it is essential knowledge for anyone operating a square baler regularly.

This guide organises knotter problems by symptom — what you observe when you look at a problem bale or examine the knotter — and traces each symptom back to its root cause with specific diagnostic steps and corrective actions.

Understanding the Knotter Cycle Before Diagnosing

Accurate knotter diagnosis requires knowing what should happen in a correct cycle. The sequence is:

  1. Bale reaches set length → metering wheel triggers knotter drive
  2. Needle swings through bale chamber carrying twine around the bale face
  3. Needle reaches top position → bill hook captures both standing twine and needle twine
  4. Bill hook rotates → forms loop around both strands
  5. Twine knife cuts incoming strand → loop tightens over cut end to form knot
  6. Needle retracts → knotter returns to rest position → bale advances

Any failure in this chain produces a recognisable pattern on the output bale. Identifying the pattern identifies where in the cycle the failure occurred.

Problem 1: Bale completely untied — no twine on bale at all

What you see: bare bale exits with no twine whatsoever

Likely causes

  • Twine ran out — spool empty
  • Twine broke somewhere in the path from spool to needle
  • Needle failed to swing — shear bolt protecting the needle drive has sheared
  • Needle drive chain has jumped or broken

Diagnostic steps & fix

  • Check spool — replace if empty and re-thread
  • Trace twine path from spool — find and splice break point
  • Check needle shear bolt — replace with correct-spec bolt only (not a stronger substitute)
  • Check needle drive chain tension and condition

Problem 2: One twine tied, one side untied

What you see: bale has twine on one face only

Likely causes

  • One twine spool empty or broken
  • One knotter bill hook worn or broken
  • One needle has threading error
  • One knotter timing off relative to the other

Diagnostic steps & fix

  • Identify which knotter position is failing — observe which side of bale is tied
  • Check that side’s spool and twine path first
  • Inspect bill hook on failing side — look for tip wear or breakage
  • Manually cycle each knotter and observe bill hook opening and closing

Problem 3: Knot forms but releases — bale comes apart after leaving machine

What you see: bale has a knot loop present but the knot slips open under load

Likely causes

  • Bill hook tip worn — cannot hold loop tightly enough for knot to set
  • Twine tension too low — loop tightens without enough friction to grip
  • Knotter timing slightly off — knot forms but the knife cuts prematurely before loop is set
  • Wrong twine type — surface too slick for this knotter design

Diagnostic steps & fix

  • Inspect bill hook tip — if rounded or smooth, replace bill hook assembly
  • Increase tensioner spring pressure slightly and test
  • Check knotter timing marks — consult machine manual for correct timing position
  • Switch to a recommended twine grade if using off-spec material

Problem 4: Long twine tails hanging from bale ends

What you see: knots present but with 10–20+ cm of twine hanging from each knot

Likely causes

  • Knife blade dull or chipped — cutting but not cleanly
  • Knife timing off — cuts too late in the cycle
  • Knife hold-down spring weak — knife deflects at cut point

Diagnostic steps & fix

  • Remove knife and inspect edge — replace if dull or damaged
  • Check knife-to-anvil clearance — typically 0.1–0.3 mm gap
  • Inspect knife hold-down spring — replace if compressed flat
  • Adjust knife timing if clearance and spring are serviceable

Problem 5: Twine wraps around needle or jams in knotter box

What you see: twine tangles inside the knotter box; machine stops or produces deformed bales

Likely causes

  • Twine threading error — twine outside a guide allows it to catch on rotating components
  • Twine holder (twine finger) not gripping — allows slack accumulation
  • Twine tensioner set too loose — excess slack in the path
  • Previous incomplete knot left twine tail in knotter box

Diagnostic steps & fix

  • Stop immediately and clear all twine from knotter box before diagnosing
  • Re-thread from scratch — do not attempt to untangle in place
  • Check twine holder spring and confirm it grips the twine end
  • Increase tensioner pressure one increment and test

Knotter Wear Components: What to Replace Proactively

The knotter failures above are largely preventable through proactive replacement of known wear components. These parts have predictable service lives — waiting for them to fail before replacing them means your replacement always happens mid-season under field conditions rather than in the shed at your convenience:
