Square baler problems follow patterns. The same issues appear on different machines, in different fields, in different seasons — because the same mechanical systems are under the same stresses. An operator who has worked through a range of baler problems develops a mental catalogue of causes that lets them diagnose new issues quickly. This guide provides that catalogue for operators at any experience level.
The eight problems below cover the majority of in-field failures encountered on small square balers. They’re organised from most-common to less-common, with each entry structured as: what you observe, what’s causing it, and what to do about it — in a format that works as a field-side reference.

Pickup Blockage / Feed System Jam
Symptoms
Machine slows or stops. Crop bunches visibly in the pickup area or at the feed auger entry. Unusual thumping from the feed section. Tractor may lug under overload.
Causes
- Field speed too high for windrow density
- Wet or tangled crop that does not feed evenly
- Foreign object (rock, stick) entered pickup
- Pickup tine(s) bent inward, restricting flow
Fix
- Stop immediately — disengage PTO before clearing
- Clear blocked material manually with the machine stopped
- Reduce field speed by 1–2 km/h before resuming
- Check pickup for bent tines or lodged debris after clearing

Inconsistent Bale Density — Loose and Firm Bales Mixed
Symptoms
Bales vary noticeably in firmness and weight. Some bales hold shape well; others are soft and collapse under stacking. Weight variation between adjacent bales is significant.
Causes
- Uneven windrow — thin and thick sections alternating
- Variable field speed — operator accelerating and braking
- Bale chamber spring tension too low
- Worn plunger slide rails — plunger stroke inconsistent
Fix
- Rake windrows to more even density before baling
- Maintain consistent ground speed — use tractor cruise or govern throttle
- Increase chamber spring tension one increment
- Inspect plunger slide rails for wear — lubricate and check alignment

Bales Are Tapered or Wedge-Shaped
Symptoms
Bales are thicker on one side than the other when viewed from the end. Bales roll or tilt when stacked. One face is significantly firmer than the opposite face.
Causes
- Windrow offset to one side of the pickup centre
- Pickup tines missing on one side — uneven crop lifting
- Feed auger feeding unevenly left-to-right
- Plunger misalignment in chamber
Fix
- Steer machine to centre the windrow under the pickup
- Replace missing tines and redistribute pattern evenly
- Check auger for material packing on one side
- Check plunger alignment — consult machine manual for adjustment procedure

Bale Length Inconsistent — Short and Long Bales Mixed
Symptoms
Bale lengths vary — some bales significantly shorter or longer than the set length. Knotter fires at inconsistent intervals.
Causes
- Metering wheel slipping — not maintaining contact with bale
- Metering wheel worn — toothed grip worn smooth
- Metering wheel spring tension too light — wheel bounces off bale surface
Fix
- Inspect metering wheel surface — replace if worn smooth
- Increase spring pressure on metering wheel arm
- Confirm metering wheel is riding on the bale surface, not on the chamber wall

Excessive Vibration or Abnormal Shaking
Symptoms
Machine shakes more than usual at operating speed. Vibration felt strongly through tractor seat. Rattling from a specific area of the machine.
Causes
- PTO driveshaft U-joint worn or dry
- Flywheel imbalanced — foreign object lodged or flywheel damaged
- Loose fasteners on machine frame or guards
- Worn main bearings in drive train
Fix
- Grease PTO U-joints — operate for 5 minutes and re-check vibration
- Inspect flywheel for foreign material or damage
- Walk machine and tighten all accessible fasteners
- If vibration persists, stop and diagnose before continuing — running with significant imbalance accelerates bearing failure

Chain Jumping or Breaking
Symptoms
Sudden loss of a specific machine function (pickup stops, auger stops). Loud clatter from chain guard area. Machine continues running but crop is not processed.
Causes
- Chain over-stretched and jumped sprocket
- Chain break from impact (rock, large debris)
- Sprocket tooth worn to hook shape — cannot retain chain
- Insufficient initial tension allowing chain to jump under load surge
Fix
- Stop and inspect immediately — a jumped chain can damage adjacent components if left running
- Re-seat or replace chain and re-tension correctly
- Inspect sprocket teeth — replace sprocket if hooked or worn
- Check for foreign material that caused the overload event

Bale Ejector Not Operating
Symptoms
Bales stack at the rear chute exit and back up into the bale chamber. Ejector arm does not cycle when bale reaches exit position.
Causes
- Hydraulic line disconnected or not fully engaged
- Tractor hydraulic remote not activated
- Hydraulic cylinder seal failed
- Control valve stuck or blocked
Fix
- Check hydraulic coupler connection at tractor — re-seat if loose
- Confirm hydraulic remote control is in correct position
- Check for hydraulic fluid leakage at cylinder — seal failure requires cylinder service
- As a temporary measure, manually clear bales from the chute to keep baling while the fault is diagnosed

Excessive Hay Loss from Pickup — Crop Left on Ground
Symptoms
Visible crop residue remaining in the machine’s track after baling. Bale weight significantly lower than expected for windrow density. Pickup leaves a clearly defined trail of uncollected hay.
Causes
- Pickup height too high
- Multiple missing or severely bent tines
- Pickup reel speed too slow relative to ground speed
- Stripper bar clearance too wide — crop falls back off reel
Fix
- Lower pickup height one adjustment increment and re-check
- Replace all missing and severely bent tines before next run
- Reduce ground speed — reel tine peripheral speed should be 10–15% faster than ground speed
- Adjust stripper bar clearance to within specification in machine manual
General Rule: Stop Before It Gets Worse
The most consistent advice across all baler troubleshooting is this: if the machine is doing something unusual, stop and investigate before continuing. Running a baler through a developing problem accelerates secondary damage. A blocked feed channel that takes 10 minutes to clear takes 2 hours to clear after a second blockage compounds it. A chain running off a sprocket that takes 15 minutes to reseat causes bearing and frame damage if the machine runs another 100 metres.
